DP Chocolates Achieves 94% Higher Product Recovery with IUS Pigging’s Automated Chocolate Pigging System

In chocolate manufacturing, efficient product transfer, minimal wastage, and reliable batch changeovers are essential for maintaining production efficiency and product quality. When different chocolate products are transferred through the same pipeline, residual material can remain inside the line, creating product losses and increasing the possibility of cross-contamination.

To overcome these challenges, DP Chocolates, a chocolate manufacturing company in Chennai, India, implemented an automated pigging solution from IUS Pigging. The system was designed to improve product recovery, minimize pipeline hold-up, simplify changeovers, and provide greater control over the chocolate transfer process.

The results were significant, with the system recovering an additional 533 kgs of chocolate and achieving an approximately 94% increase in product recovery after pigging.

Chocolate Transfer Challenges at DP Chocolates

DP Chocolates transfers both milk and dark chocolate from storage tanks to a service tank through a 3-inch Schedule 10 jacketed pipeline approximately 97 meters long. A lobe pump is used to transfer the chocolate through the line.

The chocolate is maintained at approximately 60°C, while the jacket water temperature is maintained at around 55°C to help maintain suitable conditions during product transfer.

Since multiple chocolate compounds were previously transferred through the same pipeline, DP Chocolates faced several operational challenges.

One of the major concerns was the amount of chocolate remaining inside the pipeline after product transfer. This residual material resulted in significant product hold-up and wastage.

There was also a potential risk of cross-contamination when changing between different chocolate compounds, particularly when transferring milk and dark chocolate through the same line.

Additionally, conventional pipeline cleaning during batch changes required additional time and operational effort. This increased changeover time and could affect the overall production schedule.

IUS Pigging System for Chocolate Product Recovery

To address these challenges, IUS Pigging developed and installed an automated, HMI-controlled pigging system for DP Chocolates.

The solution was designed specifically around the existing chocolate transfer arrangement and included:

  • Automated pig launching and receiving stations
  • Stainless steel jacketed piggable tees
  • Long-radius 5D elbows
  • Actuated butterfly valves
  • PLC-based control system
  • HMI operating panel
  • Food-grade silicone pig
  • Automated instrumentation and utilities control

Two existing inlet tees in the client’s piping system were replaced with specially designed piggable tees. One tee was connected to Storage Tank 4, while the second was connected to Storage Tank 2.

This configuration enabled the chocolate transfer line to be integrated with the pigging system while maintaining the required process flow.

Automated HMI-Controlled Operation

A key feature of the IUS Pigging installation at DP Chocolates is its automated operation.

The launching and receiving stations are equipped with actuated butterfly valves along with the required utilities and instrumentation. These components can be controlled through an HMI screen connected to a PLC-based control panel.

This allows the operator to manage the pigging sequence through a centralized interface rather than relying on extensive manual valve operation.

Automation also helps create a more consistent operating procedure, improves process control, and reduces the amount of manual intervention required during the pigging cycle.

Food-Grade Silicone Pig for Chocolate Transfer

For this application, IUS Pigging implemented a food-grade silicone pig to recover the chocolate remaining inside the pipeline after the main transfer operation.

Once the primary product transfer is completed, the pig moves through the pipeline and pushes the residual chocolate toward the service tank.

This process helps recover valuable products that would otherwise remain trapped within the 97-meter pipeline.

For chocolate manufacturers, where the transferred product has considerable value, recovering pipeline hold-up can directly contribute to better material utilization and reduced production waste.

533 kgs of Additional Chocolate Recovered

The most notable outcome of the DP Chocolates project was the improvement in product recovery.

Before pigging, the quantity of chocolate received in the service tank was approximately 567 kgs.

After the pigging cycle was completed, the total quantity received increased to approximately 1,100 kgs.

This represents an additional recovery of approximately 533 kgs of chocolate through the pigging process.

Overall, the system delivered an approximately 94% increase in product recovery after pigging.

Only 8 Minutes for the Pigging Cycle

The complete pigging cycle takes approximately 8 minutes.

Despite the 97-meter pipeline length, the automated system efficiently recovers the residual chocolate within a short operating period.

The rapid cycle contributes to faster line preparation between batches and helps reduce the time associated with conventional cleaning and product recovery procedures.

Reducing Cross-Contamination Risk

One of the important objectives of the DP Chocolates project was to enable different chocolate compounds to be transferred through the same pipeline while minimizing the possibility of cross-contamination.

Residual product left inside a common pipeline can mix with the following batch. By mechanically displacing the remaining chocolate through the pigging process, the amount of product left inside the pipeline is significantly reduced.

This allows DP Chocolates to transfer both milk and dark chocolate compounds through the same piggable line with improved product separation and greater confidence during batch changeovers.
